Precision in Rework – Digital, Dynamic, Efficient.

IPG laser- and video projection revolutionizes manual quality control and rework in automotive production.

Modern automotive manufacturers face immense pressure: rising quality standards, complex production processes, and the shift to electromobility demand innovative solutions. Especially in rework – whether on painted car bodies or high-voltage batteries – manual steps are often unavoidable. But this is where errors, delays, and documentation gaps occur, costing time and money.

How can these challenges be overcome without compromising quality and efficiency?

IP Precision laser projection product

Solution: IPG laser projection

IPG laser- and video projection is the intelligent solution for digital worker guidance in manual rework. Using dynamic laser and video projection, defective areas are visualized directly on the component – precisely, intuitively, and in real time. The combination of AI-powered image recognition and model-based tracking ensures that no critical area is overlooked. Whether in the paint shop or in EV battery production: IPG makes quality data transparent – key for an efficient rework process.

Use Cases

IPG-L Preecision_Application rework
Rework in the finish cabin

Thanks to AI-supported image recognition (so-called Car Paint Vision systems), rework-relevant defects are automatically detected after painting. Their positions are transmitted automatically to the finish area and marked by IPG laser projectors installed therein to guide manual rework and show operators exactly where to sand and polish. The projection starts automatically as soon as the car enters the marking area, and it dynamically adapts to movements of the car – regardless of whether the car is moving on a lifting table (stop & go mode) or on the line (line-tracking mode), IPG continuously marks all relevant defects precisely so that nothing is omitted.

When applying flame-retardant material to high-voltage batteries, shrinkage cavities or bubbles may occur in the foaming process. An intelligent image recognition system identifies these areas and transmits the data to an IPG Video. system. The video projector precisely shows the operator where to rework, thereby colour, shape, and size of the individual projections encode the defect category and size.. Also, the automatic welding process for thousands of anodes and cathodes is error-prone. AI-based vision systems analyze the welding process itself as well as the visual appearance of the weld-lines after welding. Any potentially faulty weld lines are reported and affected batteries have then to be inspected thoroughly in the rework station. IPG lasers guide the operators to quickly and reliably identify the affected weld lines among thousands of others.

Key Benefits

Transparent quality data:

All rework-relevant data is clearly visible – nothing gets omitted.

Intuitive visual worker guidance:

Faster productivity through clear, visual instructions directly on the component

Time savings through highlighting:

No tedious searching or counting thanks to immediate visibility

Simply spot-on

relevant features are continuously being displayed on the correct position, thanks to multi-modal conveyor tracking and motion model even on fast-moving lines.

Step-by-step instructions:

Visual assembly hints and easy control via remote or tracked tools.

Digital documentation:

Every step can be individually recorded – for maximum transparency and traceability.

BMW - DYNAMIC LASER PROJECTION METHOD IN SERIES PRODUCTION

Success Story: Increasing the degree of automation and digitization of manufacturing processes in industry is becoming increasingly important. Even though numerous processes are already highly automated, there are still process steps that require manual intervention by production employees. In many industries, for example, quality controls and any rework are still mainly carried out manually. One way to optimize these manual processes is a combination of optical systems for automated surface inspection in combination with dynamic laser projection. The use of these systems considerably reduces the inspection effort and at the same time makes a significant contribution to the ergonomics of the workplaces.
